HOPEX-Highway Guardrail
Every guardrail panel is the product of a mechanical argument: how much bend per station, how rigid the shafts, how hard the blades. This page explains the design logic behind the guardrail cold roll forming machine.
Cold roll forming shapes strip below its recrystallization temperature, using the pressure of rotating roller pairs instead of heat or heavy impact. Because deformation is distributed over many small steps, the steel retains its original strength, the surface finish is preserved, and the profile holds tight tolerances over very long runs. That is why guardrail — a long, repeated, safety-critical profile — is produced almost exclusively this way.
Station count decides both profile quality and forming force. Too few stations means each bend is aggressive, the material work-hardens unevenly and springback becomes unpredictable. With 15 – 18 stations each takes only a fraction of the total bend, so material flows smoothly, springback is controlled, and the finished profile matches the roller geometry panel after panel.

Forming rollers are only as accurate as the shafts carrying them. 120 mm shafts are sized so deflection stays negligible under the load of 2.4–4.0 mm strip. Low deflection keeps roller gaps parallel across the strip width — the mechanical condition for a profile that does not twist, flare or drift.
| Design factor | Value | Engineering purpose |
|---|---|---|
| Shaft diameter | 120 mm | Deflection control under side load |
| Station count | 15 – 18 rows | Distributes bend, limits springback |
| Drive | Dual 22 kW with K107 reducer | Constant torque, smooth rotation |
| Blade hardness | Cr12, HRC 58–62 | Edge retention on coated strip |

The cut is the last thing that happens to the panel and must not degrade what forming built. Cr12 blades quenched to HRC 58–62 cut cleanly through the full thickness range without burrs that would need removal before installation. Punching is PLC-synchronized with strip speed, holding hole spacing at any forming rate.
